HSS vs Solid Carbide End Mills
HSS end mills are the workhorses of general-purpose milling — economical, available in a broad range of sizes and geometries, and suitable for most mild steel, aluminium, brass, and engineering plastic applications. Solid carbide end mills offer significantly higher cutting speeds and longer tool life in demanding materials: stainless steel, tool steel, hardened materials, and high-volume production where HSS tool change frequency is a productivity constraint. Carbide requires rigid, well-maintained machine spindles and secure workholding to prevent the chipping that occurs under vibration.
Types of End Mills
- Square end mills: The standard form — flat bottom cutting edge produces square corners in slots and pockets. Two, three, and four-flute designs suit different materials and operations. Two-flute for aluminium (larger chip gullets); four-flute for steel finishing.
- Ball nose end mills: Hemispherical cutting tip for 3D profiling, curved surface machining, and radius-bottom slot cutting. Standard on CNC machining centres for complex surface work.
- Bull nose (corner radius) end mills: Square end with a small corner radius — provides better corner strength and surface finish than a sharp-corner square end mill, and is less fragile than a ball nose. A good general-purpose choice for most pocketing work.
- Roughing end mills (ripper mills): Serrated or wave-form cutting edges that break chips into smaller sections, allowing higher feed rates and deeper cuts in roughing passes. Produces a rough surface finish but removes material efficiently.
Coatings
PVD coatings (TiN, TiAlN, TiCN) extend end mill life and allow higher cutting speeds by reducing friction and improving heat resistance at the cutting edge. TiAlN is the general-purpose high-performance coating for steel and stainless. Uncoated carbide is preferred for aluminium — TiN and TiAlN coatings can cause aluminium build-up on the cutting edge.
