Cable amperage rating — match to welder

Welding cables are rated by cross-sectional area (mm²) which determines the current-carrying capacity. Match cable rating to the welder's maximum output amperage:

• 25mm² welding cable — up to 200A continuous
• 35mm² welding cable — up to 250A continuous
• 50mm² welding cable — up to 350A continuous
• 70mm² welding cable — up to 500A continuous
• 95mm² welding cable — up to 600A+ continuous

Undersized cables overheat under sustained welding, cause voltage drop that affects arc characteristics, and fail in service. Don't undersize.

Cable length and voltage drop

Longer cables introduce more voltage drop in the welding circuit, which affects arc characteristics. For runs over 5m, consider stepping up to the next cable size to compensate. For runs over 15m, consider relocating the welder closer to the work, or stepping up cable size significantly.

Welding lead construction

Welding leads use flexible-stranded copper conductor (typically class 5 or class 6 stranding) in a heat-resistant rubber jacket. The flexibility matters — welders move the lead constantly during work, and stiff cable cracks the insulation and breaks conductor strands. Quality welding leads have:

• Fine-stranded copper conductor — flexible across thousands of bend cycles
• Heat-resistant rubber jacket — typically rated to 90°C; survives near-arc heat
• Oil and chemical resistance — for workshop conditions
• Abrasion-resistant outer jacket — for floor and edge contact during use

Earth clamp quality matters

Earth clamps complete the welding circuit at the workpiece — and the connection quality directly affects weld quality. Cheap earth clamps with poor copper-to-jaw contact, weak springs, or worn teeth produce unstable arcs, spatter, and poor welds. Quality earth clamps deliver consistent low-resistance connection — worth the price difference for daily use.
